Can a door seal be repaired, or does it have to be replaced?

Gaskets are replaced rather than repaired — the material hardens with age and will not take a set again once it has stopped recovering its shape. Alignment is a different matter and is frequently adjustable without any new parts.

Why did the door start sealing badly all at once?

Often it did not. Gaskets fail gradually and the cabinet compensates until it cannot, so the day you notice is rarely the day it started. A door that genuinely changed overnight usually moved — a hinge, a levelling foot, or the unit being shifted.
